As a case study in precision engineering and effective problem-solving, Carrs Welding Technologies recently encountered a challenging scenario involving the repair of a crankshaft from a high-performance engine.


A seemingly minor discrepancy in the CAD data led to a significant timing error in the machined timing slot on the main shaft diameter. This issue was identified during the final inspection phase, with the crankshaft deemed unusable. The misalignment of the timing slot would have resulted in incorrect positioning of the gear driving the camshafts, a critical error for engine performance.

The team at Carrs was tasked with rectifying this error. The solution involved a two-step welding process on the shaft. Initially,  the majority of the erroneous slot was filled with steel, carefully selected to match the shaft’s base material. For the final 1 mm, Carrs employed a harder steel (approximately 60RC), mirroring the shaft’s surface hardness.

This meticulous approach allowed the crankshaft to be salvage. Post-welding, the component was re-machined to precise specifications at the client’s facility, ensuring accurate alignment and functionality. The use of laser welding was pivotal in this process, offering minimal heat input and preventing any distortion of the shaft.

This intervention not only salvaged a critical component but also maintained the competitive edge of the driver relying on this engine for an upcoming weekend race. The successful repair and minimal turnaround time underscores the importance of precision, expertise, and innovative solutions in high-stakes engineering scenarios.
